For the critical rotating parts of aircraft engines, the surface integrity generated after machining is a key factor on the life cycle. In this context, one particular attention has to be carried on tool condition. The aim of this paper is to identify the main failure modes characterizing this particular Nickel base drilling. By experimental techniques, cartography of failure modes was realized. The results show that flank wear and notching are the main failure modes limiting the tool life. For some cutting conditions, the tool failure arrives after the first hole due to the important cutting forces. Some interesting associations are made between the spindle current/accelerometers/ thrust force and flank wear, tool breakage and notching.

This phenomenon leads to productivity issues and an underestimation of the cost of machining for the industry. The aim of this study is to identify the kinematic behaviour of the machine tool during any type of discontinuity between linear and circular contours in different combination by taking into account the specific machining tolerances. In order to achieve this, a model of the law of the axes motion and the actual trajectory at discontinuities is necessary. This method is based on the subdividing of the trajectory into elementary geometries according to the type of interpolation (circular or linear). The proposed method can estimate the cycle time with a maximum error of 5% between the actual and the prediction cycle time. Finally, an experimental study was carried out on a high speed machine. It is based on elementary tests in order to analyze the axes behavior during any type of discontinuity and to validate the developed models.

For the critical rotating parts of aircraft engines, the surface integrity generated after machining is a key factor on the life cycle. In this context, one particular attention has to be carried out on tool condition. The aim of this paper is to define a monitoring approach able to detect the tool condition and machining disturbances. The main failure modes characterizing this particular Nickel base drilling and the apparition of embedded chips over the machined surface were identified. By experimental techniques, cartography of failure modes was performed. The results show that flank wear and notch are the main failure modes limiting the tool life. For some cutting conditions, the tool failure occurs after the first hole due to the important cutting forces. Some interesting combinations are made between the spindle current/accelerometers/ thrust force and flank wear, tool breakage and notch. Before these correlations, a detailed signal analysis was performed, considering different disturbing phenomena, such as chips evacuation problem. Finally, a “synopsis” for process monitoring is proposed, considering the analyzed phenomena.

The parts production is being reduced because of the slowing down of the machining resulting from the tool path discontinuity machining strategy. In this article, we propose a simulation tool of the machine dynamic behavior, in complex parts machining. For doing this, analytic models have been developed expressing the cutting tool feed rate. Afterwards, a simulation method, based on numerical calculation tools, has been structured. In order to validate our approach, we have compared the simulation results with the experimental ones for the same examples. Keywords Machining . Pocket . Modeling . Simulation . Due to its own characteristics, the high-speed machining (HSM) implies the use of new machining interpolations, in such a way that it assures the continuity of advances in the best way possible. Among these interpolations, we mention the polynomial interpolation. In this article, we propose a complete study of the interpolation type influence on the HSM machine dynamic behavior and also on the generated errors. For this, we have measured the feed rate of the cutting tool path for each type. Then, in terms of accuracy, we have measured the errors. In order to validate our approach, we have compared the simulated results to the experimental ones.
