The research on methods for monitoring sheet metal stamping is benefiting from the increased avai... more The research on methods for monitoring sheet metal stamping is benefiting from the increased availability of enabling technologies such as sensors, data mining software, cloud computing, and artificial intelligence. The predictive maintenance policies of tools (punches and dies) can be targeted at monitoring progressive wear or at the detection of sudden failures or anomalies. Early detection of tool failure is the method preferred by the recent literature on data management in sheet metal stamping. However, the stamping of small parts poses challenges due to multiple tools and signals and limited visibility of die wear, requiring management of multiple sensors and data sources. This paper proposes a failure prevention approach for progressive die stamping using global and local force sensors with upper bounds for maximum values to indicate unhealthy conditions. Due to global warming, geopolitical instabilities and rising raw material costs, recycling sheet metal is increasingly important. Conventional recycling has inefficiencies, therefore improving material efficiency and adopting circular economy strategies is necessary to halve CO2 emissions by 2050. This paper presents a review of sheet metal reuse techniques and introduces an innovative remanufacturing framework of curved steel sheet, with a special focus on the automotive sector and car-body panels. To support the framework presented, an experimental procedure on small-scale samples was carried out. Usually, EAM is performed with filament feedstock, but using pellets instead of filaments yields many benefits, including significantly lower cost and a wider choice of materials. High-performance polymers offer high strength even when produced with AM technique, allowing to produce near-net-shape functional parts. The production of these materials in filament form is still limited and expensive; therefore, in this paper, the possibility of producing AM components with engineering polymers from pellets will be thoroughly investigated. In this work, the effectiveness of a specially designed AM machine for printing high-performance materials in pellet form was tested. In progressive die stamping processes, maintenance activities caused by tool damage, and wear rep... more In progressive die stamping processes, maintenance activities caused by tool damage, and wear represent economic losses for companies. An effective predictive maintenance strategy can only be implemented if maintenance data coming from the operations are correlated to specific processrelated information. As a part of a more general data-based predictive maintenance strategy, the main causes of tool damage and wear in a progressive die stamping factory that produces automotive metal washers have been identified by means of FEA simulations. In this study, the progressive die stamping of a dented conical washer is simulated with Transvalor FORGE FEA software by implementing the process parameters used in a real case. In this study, two indicators called FEAwear and FEAdamage are proposed for prediction of die wear and damage for tools with high risk of failure. For validating the accuracy of the FEA simulations, dimension and geometry comparisons are performed between FEA and real washer, and then real and FEA maximum press force comparison is performed. In the end, FEA simulations demonstrated their accuracy in predicting the stamping force of the press and the final part quality, and proposed FEA damage and wear indicators accurately predicted the most critical tools and stations, as confirmed by the real maintenance data. Finally, the simulations also correctly detected potential damage zones of the tools.

This tool is typically characterized by high manufacturing costs and times, making the injection molding process not affordable for small batches or prototypal applications. Additive Manufacturing represents a practical solution to cut down tooling costs and times of molds and inserts. In this work, FDM (Fused Deposition Technology) has been considered as candidate technology to produce polymeric inserts for injection molding. Considering the commercially available filaments for FDM, a PEI (Polyetherimide) grade has been selected as tooling material for the injection of a part made of Polypropylene.
