Implementation of Lean Manufacturing in Casting Unit
Lean manufacturing is a technique employed to increase the value of a product by eliminating wastes and lead time. Most of the wastes generating in the small scale manufacturing industries is in the form of excessive inventory which lean considers it as its wastes. In this paper authors tried to identify the wastes generating in the manufacturing process, and then they have analyzed the problem occurring with using Break-even analysis and the suitable suggestion are given.

ABSTRACT: Parvati techno cast (Guj) pvt. ltd. (688, GIDC estate Makarpura, Vadodara, 390010) is the company which manufacture different mechanical components (100gm to 200kg weight) by using casting. Also manufacturing engineering services include machining of components which are produced by casting. At present situation company is having less productivity due to ineffective utilization of plant layout, less space for storage, material handling problems etc. Owner of the company wants to implement new semi-automatic machining shop. So our objective is to improve productivity in the best and effective manner without compromising quality of products. In this paper, to accomplish our objective by effectively utilization of plant area, changing in plant layout, process layout, applying work and motion study, reducing non-productive time and applying ergonomics for various working position. . Productivity Improvement of Metal Casting Industry

Metal Casting is the process of foundry which has capacity to produce discrete output from raw material. Productivity of metal casting process is nothing but rate of overall production of one organization. Metal Casting process involves pattern making, core making, sand preparation, mold making, melting, pouring and shakeout activities. Several organizations in India followed manual operations to perform these activities. This paper represents the data of manual metal casting operations collected from one organization which produces automotive components. There are various problems identified in industry, low productivity, manual heavy operations, ergonomic problems, ineffective plant layout, process flow problem are represented in this paper. So it is clear from collected data that it affects on profit of organization. The work is done for minimization of these problems. The paper represents solutions, effective plant layout, automatic mold making operation and sequential process flow with minimization of back flow of material helps to solve these problems. The work done is to improve productivity and profit of industry. So this paper represents solution for improvement in productivity and profit of organization.
Elimination of Wastes In Die Casting Industry By Lean Manufacturing: A Case Study

As the competition in market is growing at a very fast pace, one can survive in today's industrial world by adopting the philosophy of Lean Manufacturing. In order to stay competitive, producing cheaper products at a faster rate Lean Manufacturing would help the industry. This paper represents a case study of Die casting industry. This case study is used to illustrate the steps in implementation of lean manufacturing providing actual and very positive results. The implementation plan is based on five major areas of wastes including Defects, Inventory, Excessive material movement, Delay due to waiting and Inappropriate processing in a die casting industry. The suggested implementation plan is being sub divided into three phases.
The Use of Lean Manufacturing Techniques – SMED Analysis to Optimization of the Production Process

Lean is a culture of real and continuous optimization. As a concept of continuous optimization in the midst of limited resources, it must be practiced continuously as a long-term organizational norm. This paper revels why changeover time reduction is important in manufacturing industries and from the various tools and techniques available within Lean manufacturing describes mainly SMED (Single Minute Exchange of Dies) for changeover time reduction and its application in Shaft manufacturing industry. This paper also describes principles, benefits, procedures and practical application of SMED. Theoretical bases are verified in a practical part that describes the analysis and design optimization of non-productive time at changeover honing machine in a selected shaft manufacturing company. The output is the structural design of universal palettes and an evaluation of productivity due to optimization of operations of time honing gear shafts. The results achieved show considerable reduction in delay arising out of machine setting time, batch-setting time and demonstration delay.

Process Management in the Cast Iron Foundry

In the paper results of the research on quality level of the chosen assortment of casts were presented and a method for evaluating the effectiveness of quality assurance systems operating in foundries was proposed. It has been shown that the obtained improvement in the quality of cast processes and products was a consequence of the implementation of the process management principles in the cast iron foundries and the use of FMEA method to improve product quality. For each stage of the production process the risk of nonconformities was determined, which contributed to increased knowledge of the on-going processes. The matrix taking into account the place of nonconformities occurrence, the cause and the risk degree of nonconformities in the process were shown.

In this paper authors tried to identify the wastes occurring in the various departments of the steel plants and then analyzed the causes and sub-causes of the wastes with the help of fishbone diagram, and the suitable remedies are being provided.
