Weld imperfection such as intermetallic compounds and cracking, which are not likely to occur during welding of dissimilar alloys with similar chemical composition, are frequently observed in welding of dissimilar materials such as Al to Mg, Al to steel. The presence and morphology of these weld imperfections can influence the mechanical performance significantly. It has been demonstrated that these weld imperfections are generally material and processing condition dependent. Sound welds between dissimilar materials can be achieved with proper process design. In this chapter, influences of welding conditions, such as welding parameters, placement of workpiece, placement of welding tool with respect to the interface of workpieces, on weld integrity, microstructure, and mechanical properties of dissimilar welds are explored. Effect of surface coating and adhesive on weldability of dissimilar materials is also discussed.

The experiments were carried out on Inconel 718 super-alloy work material using graphite electrode. The experiments were designed according to central composite design procedure. To analyse the effect of process parameters on output responses, polynomial empirical models were developed using the response surface methodology. The experimental results revealed that MRR is strongly influenced by the factors peak current, pulse on-time and electrode rotation. The DASR is more influenced by peak current and pulse on-time.

A detailed 3D non-linear FE model of composite bolted joints has been developed. The model replicates with good agreement the experimental tensile tests up to the point where bearing damage occurs and reproduces the joint behaviour correctly. The evolution of contact during the test is studied showing a correlation with the joint stiffness. Using the developed FE model, the distribution of the stress components around the holes of the composite joints is studied together with the effects of hole clearance and position of bolts. The stress along the fibres is identified as the critical stress component and the compressive fibre failure of the 0° oriented plies as the start of the bearing damage. The 0° oriented plies in the cylindrical part of the hole are found to be the plies carrying the bearing lo...

The frictional heat generated during braking application can cause numerous negative effects on the brake assembly such as brake fade, premature wear, thermal cracks and Disc Thickness Variation (DTV). In the past, surface roughness and wear at the pad interface have rarely been considered in studies of thermal analysis of a disc brake assembly using finite element method. Motivation of this project is to reduce the weight of disc rotor by replacing conventional materials with composites. The objective of this research is to design and manufacturing Aluminum metal matrix composite disc brake by using Stir casting method. AL6061 is used as a base alloy and Al2O3 matrix material. After manufacturing define thermal performance of disc brake models. Thermal performance was a key factor which was studied using the 3D mode...

Manufacturing of discrete products having low volume and high varieties with complex part geometr... more Manufacturing of discrete products having low volume and high varieties with complex part geometries many times result into longer manufacturing lead times. One of the major reasons for longer lead times is lengthy manufacturing setup times and setup changeover delays. Using adaptive fixturing one can reduce these setup times and achieve quick setup changeover. Adaptive fixturing uses same fixture for manufacturing new part from same part family with little modifications. Hence it greatly helps in set up time reduction. An adaptive fixture which can adapt all varieties of part family is developed for identified important part family at its lengthy manufacturing stages. Pre and post adaptive fixturing set up times are compared to ensure setup time optimization and to achieve quick setup changeover at lengthy manufacturing stages along with lead time and set up cost reduction.

You take some cubic bricks made of metals and plastics, motorize them, put some electronics inside them and control them with a computer and you get machines that can change shape from one object to another. Almost immediately, you can now build a home in a matter of minutes if you had enough bricks and instruct the bricks to shuffle around and make a house! It is exactly like kids playing with Lego bricks and making a toy hose or a toy bridge by snapping together Lego bricks-except now we are using computer and all the work is done under total computer control. No manual intervention is required. Fractal Robots are the hardware equivalent of computer software.

However, misuse of the cutting fluid and wrong methods of its disposal can affect human health and the environment badly. This paper presents a review of the important research papers published regarding the MQL-based application of mineral oils, vegetable oils and nano fluid-based cutting fluids for different machining processes, such as, drilling, turning, milling and grinding, etc. Most of the experimental studies have shown that application of MQL produces surface better than the flood and dry machining. In turning operation, parameters such as cutting speed, depth of cut, feed rate and tool nose radius have great impact on the surface finish. During high speed turning of steel inherently generates high cutting zone temperature. Such high temperature causes dimensional deviation and failure...

Machining characteristics of electrochemical machining with ultrashort pulses were investigated u... more Machining characteristics of electrochemical machining with ultrashort pulses were investigated using numerical analysis considering the inductance of a power supply circuit. In a pulse power supply circuit of ECM, stray inductance occurs in the electric feeders. Because stray inductance influences the flow of the pulse current, the formation of the electric double layer is affected by the inductance. In order to investigate the influence of the inductance on the machining characteristics, numerical analysis was conducted considering the inductance of the power supply circuit. The electric field was analyzed by numerical simulation considering the electric double layer and faradaic current, and the circuit equation of the pulse power supply was solved considering stray inductance of the pulse power supply. Analytical results show that the inductance increases the rise time of electric current flowing through the machining gap when pulse voltage is applied. Therefore, longer pulse duration of pulse power supply is necessary to form the electric double layer when the inductance is larger. The voltage continues to be applied to the working gap even after the pulse voltage becomes low, limiting the effect of ultrashort voltage pulses due to inductance.

The cutting forces generated during metal cutting have a direct influence on the generation of heat and thus tool wear, quality of machined surface and accuracy of the work piece. Due to the complex tool geometry and cutting conditions of metal cutting and some unknown factors and stresses, analytical cutting force calculations may not give the accurate results and hence the experimental measurement of cutting forces is essential. For this purpose the 4 component milling dynamometer is designed, developed and tested to measure the three cutting forces and torque during milling operation as a part of M.E. dissertation work.
